Where the 14-22% Landed Cost Gap Actually Comes From

Buyers often expect RPET to be 30-40% cheaper than virgin polyester because the feedstock is “waste”. The reality is different. Three structural factors drive the landed cost position:

  1. Yarn price premium: Recycled PET filament runs 18-28% above virgin PET filament on a per-kg basis, even with recycled chip at a discount to virgin chip, because the spinning process runs slower and yields more second-quality yarn.
  2. Mill certification overhead: GRS scope certificates require annual audits (US$3,500-6,500/year at the mill level), and each shipment needs a Transaction Certificate (US$45-90/TC). For a 100K m annual program, TC fees alone add ~US$0.005/m. For a 1M+ m program, the per-meter overhead is negligible but the audit is non-negotiable.
  3. Yield and color drift: Recycled yarn’s dye-uptake variance pushes 4-6% of production into second-quality stock versus 1-2% for virgin. This yield drag is priced into the per-meter quote.

The 14% premium Greentulip measured against their Italian virgin-polyester program and the 22% saving ECOWRAP measured against their Australian distributor land in different places on the cost curve because they were optimizing against different baselines. ECOWRAP’s prior quote included distributor margin and small-order handling fees; Greentulip’s prior quote was mill-direct Italian. When you compare mill-direct-to-mill-direct, RPET with GRS typically lands 12-18% above virgin polyester on a per-meter basis — and the environmental claim justifies that delta for most ESG-mandated buyers.

When RPET Ribbon Is the Wrong Choice

We turn down about 1 in 8 RPET inquiries. The patterns we see:

  • Order volume under 30K m/year: GRS certification overhead doesn’t amortize. We’ll suggest a 50% rPET / 50% virgin hybrid or a non-certified recycled-content program instead.
  • Tight 2-3 week lead time: GRS scope certificate onboarding is 10-14 weeks. If the program must launch in 30 days, RPET with a TC is not realistic.
  • Color-critical luxury applications requiring ΔE ≤ 0.5: rPET dye variance makes this very hard. We recommend virgin polyester with a marketing-side “recyclability” claim rather than a recycled-content claim.
  • Heat-resistant applications above 180°C: rPET softens at lower temperatures than virgin PET; for industrial or high-heat gifting applications, the material choice has to be different.
